Reverse Engineering Silicone Parts From Physical Samples
If the original CAD is missing, the first decision is not how to scan the part.
It is whether the existing sample still represents the design you actually want to reproduce.
A used silicone component may be stretched, compressed, worn or permanently deformed. Copying every surface can reproduce the failure instead of recovering the intended fit.

Decide Whether You Are Copying, Recovering or Improving

These are three different jobs.
Copy means the current sample is the approved reference and should be reproduced as closely as the project requires.
Recover means the part has changed in service and the intended nominal geometry must be reconstructed.
Improve means the old part is only a starting point and known fit, durability or manufacturing problems should be corrected before new tooling.
The buyer should decide which path applies before geometry is approved.
A change made to recover wear is not the same as an intentional redesign.
Document the Sample Before Measuring It
Record whether the part is:
- new or used
- stretched
- compressed
- torn
- heat- or chemical-exposed
- permanently bent
- repaired.
If several samples exist, compare them.
If an unused sample exists, include it.
If the part fits another component, include that mating component or accurate interface data whenever practical.
This matters because the mating object often provides a more reliable definition of fit than a worn flexible part.
Use the Mating Interface to Recover Function

Consider a cover, gasket, sleeve or lid that has been installed for a long period.
The old silicone may have changed shape.
The housing, groove, rim or rigid base may be the better reference for:
- opening size
- locating geometry
- interference
- port alignment
- seating direction
- removal direction.
The reconstruction should explain which geometry came from the sample and which came from the mating interface.
That makes approval clearer and prevents the buyer from unknowingly approving wear.
Measurement and Scanning Solve Different Problems
Manual measurement is often effective for:
- overall size
- diameters
- hole spacing
- thickness
- simple profiles
- accessible datums.
Scanning may be useful for:
- freeform surfaces
- organic shapes
- complex contours
- geometry that is difficult to capture with simple measurement.
But scan data is reference data, not automatically production CAD.
Any mesh may still contain surface noise, deformation or incomplete hidden features. The controlled model needs engineering decisions about the dimensions and surfaces that actually matter.
Whether scanning is performed in-house or externally is a supplier-capability fact and must be confirmed separately.
Rebuild a Controlled Production Model
The reconstructed model should clearly define the functional interfaces.
Depending on the product, that may include:
- mating surfaces
- openings
- wall structure
- ports
- locating features
- critical radii
- cosmetic surfaces
- dimensions that control installation or function.
If the replacement will use a different manufacturing route from the original, run a DFM review after the geometry is reconstructed.
The new production method should not be forced to copy an old tooling strategy if the product requirement has changed.
Prototype Against the Real Assembly
Overlaying a new CAD model on an old scan is not enough when fit is the real requirement.
The prototype should be checked against the actual interface where possible.
Depending on the product, approval may include:
- installation
- seating
- removal
- retention
- port alignment
- interference
- sealing or contact
- recovery after removal.
If the prototype fails, revise the controlled geometry before releasing production tooling.

What to Send
Provide:
- the physical sample if available
- several clear photographs
- the mating component or interface dimensions
- any old drawing or CAD
- known critical dimensions
- the reason for replacement
- what should remain unchanged
- what you want to improve
- expected quantity.
If the sample cannot be shipped initially, start with measured photographs for a preliminary review and identify the dimensions that are still uncertain.
